Bellville Process Cooling

A Bellville process manufacturer needed cooling that could keep up with changing line speeds, warmer summer ambient temperatures and tight production windows. Raynen supplied and commissioned a packaged process cooling system sized for variable loads, with controls set for reliable operation and easier maintenance.

Bellville Manufacturer With Changing Heat Loads

The client was a Bellville process manufacturer running equipment with steady day shifts, sharp start stop cycles and heat spikes when output increased. Their existing cooling setup struggled to hold temperature once production climbed, which affected process consistency and added wear to key equipment. They needed a solution that would fit into a busy plant, work through summer heat and still be practical for local service teams to maintain.

The brief was clear: supply a packaged cooling system that could handle changing loads without constant operator intervention, reduce temperature swings and give the maintenance team a simpler way to monitor performance. Because the site sits in a mixed industrial area, space was limited and the installation had to be planned around access, pipe routing and existing plant equipment. Coastal humidity also meant the system needed sensible corrosion control and proper water treatment from day one.

  • Location: Bellville, Cape Town
  • Application: process cooling for production equipment and associated heat exchangers
  • Problem: unstable water temperature under variable production demand
  • Constraint: limited plant room space and short shutdown windows

What We Supplied And Why It Suited The Site

We supplied a packaged industrial water chiller set up for process duty, with a cooling capacity of 90 kW at design conditions and a temperature control range suited to the client’s production requirements. The unit was specified with a plate type heat exchanger, variable speed pump arrangement, electronic temperature control and a control panel arranged for straightforward daily use. The system was sized to manage changing loads without short cycling, which is often a problem on lines that do not run at full output all day.

To suit the Bellville site, we added a chilled water buffer volume to stabilise flow, isolation valves for maintenance and strainers to protect the pump and heat exchanger. The pipework layout was designed to keep pressure drop low. That matters on longer runs and when a plant is trying to keep electricity use under control, especially during load-shedding recovery periods where equipment starts and stops more often.

  • Packaged chiller with process duty controls
  • Approximate duty: 90 kW at design ambient
  • Supply water setpoint: 7 to 12 degrees C, adjustable to process need
  • Buffer tank and circulation pump matched to variable load

Installation, Commissioning And Factory Checks

The project ran over three weeks from site walk-through to final handover. Week one covered measurements, pipe routing checks and a review of the existing electrical and water points. Week two was installation of the chiller, circulation components, pipework tie-ins and control wiring. Week three was commissioning, testing and operator handover. This sequence kept downtime to a minimum and allowed the client to continue production on adjacent lines while we worked.

During commissioning we checked flow rate, differential pressure, alarm settings and temperature stability under different load conditions. We also set the controls so the system could recover steadily after line pauses instead of overshooting and wasting energy. The final checks included leak testing, insulation touch ups and confirmation that maintenance access was still practical around the unit. The plant team appreciated that the layout left enough room for filters and routine servicing, not every installation does.

  • Timeline: 3 weeks end to end
  • Commissioning included full load and part load tests
  • Operator training covered daily checks, alarms and simple reset steps
  • Site handover included a maintenance schedule and service notes

Cooling Stability Under Real Production Conditions

Once the system was online, the client saw a much tighter temperature band on the process water and fewer interruptions linked to heat build-up. Stable cooling improved the consistency of product output and reduced the strain on the connected machinery. The maintenance team also had a clearer picture of what the system was doing, which made it easier to plan checks instead of reacting to breakdowns.

Another benefit was reliability during warm spells and power interruptions. Industrial plants in Cape Town often deal with changing ambient conditions, plus the practical disruption that comes with load-shedding or delayed restarts. A properly balanced cooling system helps the plant come back online with less fuss and less risk of thermal shock to equipment. In this case, the client reported smoother starts and fewer temperature alarms during busy production periods.

  • More stable process temperature during peak output
  • Reduced operator intervention after line changes
  • Less strain on connected equipment and pumps
  • Improved restart behaviour after power interruptions

Why The Client Chose Raynen For This Project

The client wanted a supplier that could do more than drop off equipment and leave. They needed a team that understood industrial cooling, could work around a live production environment and would still be available for support after commissioning. That is where our Bellville project fit well with our wider service footprint from Alberton to Cape Town and beyond.

Raynen’s team handled the project from the first technical review through to the final settings on site. Pieter Joubert worked on the sizing and technical proposal, Anika Naidoo coordinated the project stages, Sibusiso Dlamini led the site work and testing, and Thabo Maseko managed workshop preparation before delivery. Lerato Mokoena kept the works moving on schedule, with Nomsa Khumalo supporting client communication and handover follow up. Riaan van der Merwe oversaw the project as MD and kept the brief focused on practical outcomes rather than unnecessary extras.

That mix of planning, workshop preparation and on-site service helped the client avoid delays. It also meant the handover was based on real operating conditions, not only test bench figures. A cooling system has to work on the floor, in the heat, with the actual water quality and the actual production cycle, not just in theory.

What We Would Repeat On A Similar Bellville Site

If we were doing the same job again, we would keep the same approach: size for variable load, build in proper access for maintenance, and confirm the water treatment plan before final commissioning. On a Bellville site with coastal influence, that early planning saves time later because scale, corrosion and dirt loading can show up quickly if the water side is ignored.

We would also keep the controls simple enough for the operators on shift, while still giving maintenance enough detail to spot trends. In a plant that runs on tight schedules, the best cooling system is the one people trust because it is easy to understand and easy to service. That is especially true where there are mixed shifts, seasonal temperature changes and no room for repeated shutdowns.

For a similar project, we would again recommend a structured service plan with preventive maintenance, water treatment checks and periodic cooling audits. That keeps the system efficient and helps extend equipment life, which is what the client needed in the first place.

  • Plan for changing loads from the start
  • Keep service access clear around pumps, filters and panels
  • Match water treatment to local conditions and plant usage
  • Build the control strategy around operator simplicity
